And the disco lights arrived... took a few minutes and wired them up!

That's the Ruff Stuff housing and their clear lensed lights... with a couple of flasher modules for the amber lights.

So.... a little background of what I am doing here.

My re-build is based upon my desire to run Backdoor and to stop worrying about sheet metal altogether... big plus if the build works on Upper Helldorado. Goals of the build are to stretch to approx 110", narrow the rear and possibly the front, zero degree approach and departure angles, 24"+ belly height (this might be tricky without getting top heavy), build a true cage, make the running gear as bullet proof as possible (or at least as much as the bank account allows), and keep it street legal.

No motor work planned at this point... I'd guess the next step will be a t-case.

Rear will get chopped a few inches behind the seats... and the front will get somewhat of an exo to protect the little sheet metal I plan on retaining. I am hoping, but not sure it is feasible, to boat-side the rig as well.

Looking at the GenRight 20g universal fuel cell and PRP seats (not sure which one will fit best yet). The rest.... I think is just small parts that we can locally source when needed.

And not quite sure if we will do the cage in 1.5 or 1.75 DOM.

Hope is to have it pass (the computer portion / smog)... going to use the GenRight tank as it reuses all the JK stuff and I have been told it is my best shot at getting a sealed emissions system. . Obviously it would fail the visual portion, as the tank has to be in the stock location as I understand, but maybe a few bucks to not notice that would be possible. I have also been told there are people that will still pass vehicles.... it's expensive and I am not sure how they can do it... but it can be done as I have been informed.

If it can't pass smog.... this rebuild was a mistake. A tube framed buggy would have been the hot ticket.

Fuel cell can pass if camoflaged and pass the tank and carbon canister test

It was a bit of work to hide mine but it worked out and passed

Hiding a non-legal fuel tank under a Jeep or something where you can't really tell it has been changed is one thing. Getting a non-legal fuel tank in a totally different location in the back of a tubed out Jeep when everything is totally visible is a completely different situation. Very few smog shops will risk their ability to be in business, or a smog tech their ability to work, by passing a clearly illegal vehicle. Ignoring a header for a friend, or ignoring a tank that is completely hidden is one thing, passing a car that anyone can see is illegal is very different. Also, someone might have a very good friend who knows they can get away with it and get it passed, but taking a chance on finding the right person to pay seems very risky when it is this important. But, it's too late now. :thefinger:


It would probably look better if made out of 1.75, plus would handle the weight better. Building for Backdoor? You know that the biggest single factor in performance is sticky tires, and you can't run stickies if it's street driven. :mrgreen:

Thanks Richard.

No plans to drive it on the street really.... just want that option for places like Moab, or anywhere that there is driving on highways to get to the trails. As you once told me, the buggies have it hard in this regard and can't do all trails because of it.

As for the visual... yes, that will be tough. If I can pass mechanically, I think I'll be okay.

Your only using 1.5" DOM for the whole thing Brad? I didn't catch that. I would Definitely do 1.75" .120 wall on the outer structure.

I talked to Drew (Poly engineer) about this when I was trying to decide what I was going to do. Drew said that 1.5" DOM is acceptable for small/light rigs but totally unacceptable for something as heavy as a Jeep or truck. He told me that most people make EXO cages for their Toyotas and XJs out of 1.5" because it keeps the vehicle a little narrower and the 1.5 allows for tighter bends in the tube, but reiterated that it is not very strong compared to 1.75" and said he would never use it to tube a Jeep.

I later found out from other buggy guys that most run a combination of:
1.75" x .120 for the whole outer support structure
1.75" x .250 for spots that will take a lot of contact with rocks (sliders, lower chassis)
1.50" x .120 for cross members inside the main support structure.

I'm certain we can get it to pass kinda like dd said if mine passes I could get a lawn mower to pass hahaha! I have been looking as well on tubing size and what I can find .188 is the most common for low main structure on buggy and also the main area for the cage around the people and the rest out of 120 because it is easier to change those parts of the cage if it well when it gets bent up! I do have the 1.5" die now but the notcher and the 1" and the 1.75" die should be here soon they said so we can have options on what sizes and setups we can do! By the way I played with the be see a little a little last night and it is bad ass! And super fast.
